How to Find a Leak in an Industrial Metal Roof

The drip lands on a pallet in aisle four. Everyone looks up, finds the nearest roof sheet, and assumes that is where the water came in.

It usually isn't.

On a large metal roof, water rarely falls straight through. It enters at a seam or a fastener, runs along a purlin, travels sideways across the underside of the sheet, and drops off wherever the structure gives it a reason to. The distance between the entry point and the wet patch on your floor can be twenty metres. This is why so many industrial roof repairs fail. Someone seals the spot directly above the drip, the next rain comes, and the water finds the same route it always did.

Proper leak detection is about tracing the path, not treating the symptom. Here is how that works on the kind of roofs we deal with across Dubai and the wider UAE.

Start Inside, Not on the Roof

Counterintuitive, but the internal survey usually gives you more than the first walk on the roof does.

Inside the building you can see staining patterns on the underside of the deck, rust trails running down purlins, and discoloration on insulation. Those marks record months of water movement, so they show direction. A stain that runs along a purlin tells you the water is travelling laterally before it drops. Map those marks against a roof plan and you narrow the search area considerably before anyone climbs a ladder.

It also helps to note when the leak appears. Water that shows up only during rain is one problem. Water that appears on humid mornings with no rain at all is usually something else entirely, which we will come back to.

The Usual Entry Points

Most leaks on industrial metal roofs come from a short list of places. On UAE roofs, these are the ones we find most often.

Side and end laps. Where two sheets overlap, sealant ages, thermal movement works the joint loose, and capillary action pulls water uphill into the lap. Long runs are especially prone to this because they move more.

Fasteners. Screws back out over time as the roof expands and contracts through daily temperature swings. Washers harden, crack, and stop sealing. A roof with a few thousand fasteners only needs a small percentage to fail before you have a recurring problem.

Skylights and roof lights. The perimeter flashing around a skylight sits at a junction between two materials that expand at different rates. That junction is a classic failure point, and skylights that have gone brittle from UV exposure can crack around the fixings.

Gutters, valleys, and downpipes. A blocked or undersized gutter backs water up above the level of the sheet ends during heavy rain, and it flows straight into the building. Sand accumulation makes this far more common here than in most climates.

Penetrations. AC units, extract fans, cable entries, and pipe stacks all break the plane of the roof. Anything cut into the roof after the original build deserves close attention, because retrofit penetrations are often the least carefully detailed part of the whole structure.

Parapet and wall abutments. Where the roof meets a vertical face, flashing and counter-flashing take a lot of movement. Failed sealant at these junctions is a frequent source of water that appears along the building's edges.

Leak or Condensation? Worth Establishing Early

This matters more in the UAE than people expect, and getting it wrong wastes a lot of money.

A cool interior under a hot, humid exterior creates ideal conditions for condensation on the underside of the roof deck. Cold stores, chilled warehouses, and heavily air-conditioned production halls all produce it. The result looks exactly like a leak: dripping water, damp insulation, corrosion on the steelwork. But no amount of sealant on the roof will fix it, because the water is forming on the inside.

The tells are reasonably clear once you know what to look for. Condensation appears in still, humid conditions rather than during rain, it tends to be spread evenly across a large area rather than concentrated at one point, and it is often worst in the early morning. If your "leak" behaves like that, the answer lies in ventilation and insulation, not roof repairs.

How We Actually Find the Water

There is a lot of equipment marketed for leak detection. On profiled metal roofs, two methods do the real work, and we have built our process around them.

Detailed visual survey

This is the foundation, and on most roofs it identifies the problem on its own. A systematic walk of the entire roof area, checking every side lap and end lap, the condition of fasteners and their washers, all flashings and counter-flashings, skylight perimeters, penetrations, gutters and outlets.

The word that matters there is systematic. Spot-checking the area around the suspected leak is what produces repairs that fail, because the entry point routinely sits well away from the drip. We survey the full roof, record the condition of each element against a roof plan, and cross-reference that against the internal staining map. By the end of it you have a shortlist of suspect junctions rather than a guess.

A thorough visual survey also tells you something a repair quote never will: whether the rest of the roof is close behind. If every lap on the roof is the same age and showing the same degree of sealant failure, that changes the recommendation entirely.

Water testing

Where the visual survey leaves any doubt, we confirm it with water. The principle is controlled and methodical: flood a defined section of roof, starting at the low point and working upward, while someone observes from inside the building. Because you are only introducing water to one area at a time, when it appears internally you know exactly which junction let it through.

We run this at two scales depending on the situation.

Targeted testing of problem areas. Where the survey has narrowed things down to a specific lap, flashing, or penetration, testing that one junction confirms or eliminates it quickly, before anyone commits to a repair.

Full roof water testing. For persistent leaks with no obvious cause, roofs with a history of failed repairs, or buildings where the consequences of getting it wrong are serious, we test the entire roof section by section. It takes longer, but it finds multiple entry points rather than the first one, and it leaves nothing assumed.

Water testing is slow, and that is precisely why it is reliable. For a warehouse where a recurring leak is damaging stock, certainty is worth more than speed.

Why the Same Roof Keeps Leaking

Facility managers often tell us they have had the same roof repaired three or four times and the leak always comes back. There are usually one of two reasons.

The first is that the repairs were aimed at the drip rather than the source. Sealant goes on the wrong seam, the actual entry point stays open, and the cycle repeats.

The second is more fundamental. On a roof that has reached the end of its coating life, patching is genuinely a losing battle. What a Roof Condition Survey Should Include

A survey worth paying for covers the full roof area, not just the problem zone, and gives you something you can act on. It should document the condition of laps, fasteners, and flashings across the roof, the state of any coating, corrosion locations and severity, the condition of skylights, drainage capacity and blockages, and the areas of internal staining mapped against the roof plan.

What comes out of it should be a clear picture of what is failing now, what will fail next, and whether the roof is a repair case, a restoration case, or genuinely at the end of its life. That is the difference between a survey and a quotation.

Get Ahead of It

The cheapest leak is the one caught before it soaks a pallet of stock or shorts out a control panel. Twice-yearly inspections, one before the rain season and one after, catch backed-out fasteners, blocked gutters, and failing sealant while they are still small jobs.
